Use the couple tool. First select check couples. On the check couple gui select yes for build new couple set and remove non overlapping couples. Click apply and enter "c" when it stops the first time. It will put all couple errors in a cpset so use delete couples to remove the errors. Run this check until you get no errors. Then use the check tool for connectivity and cracks. Unless there are other problems, this should fix it.

Bump up the couple check tolerance â€" you just don't see the errors - pray to the CFD gods that the model still runs

Delete the offending couples â€" no more problems - just a few extra open faces blocking your flow

Move to STAR 4 and/or CCM+ - no more couples.

Your problem starts when your create couples - this error means that Prostar was picking master cells randomly from both sides of the interface. It will really, Really, REALLY help if you'll use different cell types (one type from one side of the interface, another type at the other side of the interface) and then use master-slave assignment on a cell type basis
