Backround:

• I am trying to simulate flow around a static aerofoil cascade (aka turning vanes) to direct flow around a 90deg corner.
  
• I am trying to reduce the yPlus value below 1 on the entire surface, while at the same time reducing computational requirements.
  
• To achieve this, I have split each aerofoil into 7 patches generated from stl files. The stl files are exported from solidworks and are waterproof (no overlap, no gaps).

Problem:

• During the snapping stage, the cells that are close to a patch edge snap correctly, but create a very small boundary face (see pictures).
  
• During the addLayers stage, this small face is extruding, leading to thin cells and a high Courant Number.
  
• Using a minArea limit is not possible, as the smallest problem cell is in refinement level 6 and the largest problem cell is in level 2. As such, their size magnitudes are different and cannot be captured by a minArea limit.
  
• The new "mergeAcrossPatches" option does not seem to solve this problem (it also does not seem to work well when I try to add layers).

I have spent a long time trying to fix this, so any suggestions would be more than welcome! Thanks in advance and regards,
